Wire rot deterioration at the headlight assembly. Concern electrical fire due to bare exposed wires. Notified the dealer and manufacture without resolution. Personally had to pay over $500 to he dealership just to wrapped with electrical tape. After 3 months, currently experiencing high beam failure (hid adoptive passenger side) which the dealer to replacement cost of $2599.
Just bought a used 2008 528i (e60) w/94k miles, in otherwise perfect condition. Went to change the angel eyes from drab yellow to lux led's. Noticed bare wires on both sides of the bulb connectors, on both sides of the car. Tried to use electrical tape, just made more bare wire. The more I touched the wires, the more insulation flaked off, almost like a powder. I've never seen anything like it. Can't possibly be safe. Definitely a fire hazard. Neighbor brought over a bottle of liquid tape, and I re-coated all the bare wire I could see, making sure each wire was separated so a short would not occur. That is a good temporary fix. Will have to stay on top of this problem, since most, if not all, of the headlight wiring is made with bad, quickly degrading wire insulation. A real disappointment in otherwise good german quality and engineering. Electrical wiring insulation/sheathing within the headlight unit/housing is showing signs of and or outright deterioration which in turn exposes bare wires within the headlight housing. At this point, the daytime running lamps have been the only effected lights but the wires for the headlights are also noticeably troubled. The issue is not speed, movement or area dependent. . Malfunction of left headlight. Dealer inspection revealed"headlight wires leading to bulb socket have corrosion on them and casing around the wires is coming off". There was a recent vehicle safety recall for this model car for similar issues with rear lamp bulb carrier: recall campaign no. 13v-407 potentially serious safety issue with malfunction of headlights leading to dangerous driving conditions or crash can occur especially at night or in bad/inclement weather.
Warning notice on "I drive" system that there was an emergency with the lighting system and the car should be stopped immediately. Directional signals no longer worked, emergency flashers were inoperative and headlights not operating properly. Brought car to dealer the next day and the problem was corrected with an update to the "I drive" software leading me to believe that BMW is aware of this very serious safety issue but has chosen to ignore it until owners experience the problem and then the owner has to pay for the update to correct the software glitch. My cost was $320. 92.
The headlight's have manual adjusters on each side, both of my headlights point towards the ground because they are broken, I tried to adjust the beam and both sides just click. This is a major safety hazard because at night it limits your vision ahead to about 10 to 20 feet. I own other vehicle's that are older than this vehicle and the headlights have never been a problem. I am a member of a forum for this particular model car and more than half, if not every member has encountered this problem. The solution from my dealer was to replace both headlights for a total of $1000. 00 plus. I don't think a headlight should have to be replaced on a vehicle and this is a well known and documented problem. The safety of my family is at risk because of the poor design of these headlights. The adjuster's just click and the headlights always point towards the ground, im pretty sure it was made this was to increase visibility of the road and hazards ahead but if the mechanism is broken then the safety has been compromised. While driving at night my vision ahead is very limited, it presents a very serious safety hazard because you should have a better view of the road ahead of you as other car's have. This should be addressed and it should have been a recall by Bmwna for all USA owners of this type of headlight.

2004 BMW 530 I. The consumer complained about several electrical problems, such as air bag warning light coming on/windows rolling down and then malfunctioning/trunk opening, and halo lights staying on. The onstar or sos systems was not working. Took the vehicle to the dealership. The manufacturer considered this vehicle a lemon. The dealership and manufacturer were not complying with the lemon law. This process was to buy back the vehicle. They were taking too long to resolve this matter.
I want you to know I strongly object to the new high intensity headlights and to vehicles with four headlights. It's hard enough to drive at night without all the additional light polution!.
Xenon headlights are too bright, blind oncoming traffic. These headlights should be banned! what ever happened to headlight standards.
