The dim headlight on passenger side keeps going out. The wires are melted where it plugs in to the light.
The seat beat do not lock in case of an accident. The drivers seat rocks while you are driving an adjusts by itself you can not keep the seat still. The welding has come apart from the base. The head lights are melting the bulbs for the signal and running light. I just caught that last weekend the lights stopped working when I look at the bulb it was melted which could have started an fire. I am waiting for the letter for the recall on the stern now. This would be the second time for it. I keep my car up to date with everything oil and whatever need to be done I am on top of it. But I have to many safety issue with it right. Seat belt, stern,drivers seat, headlights. Not only that the rotor whorppes every six months.
2004 chevy Malibu lt front left & right amber headlight assemblies are melted. Left side is 9 months old and already melted through. Right side looks like original, has plastic amber bulb melted on top. On left side bulb socket is burnt. I am using the appropriate bulbs required for the front and they were installed correctly. This can be a fire hazard.
I have replaced the front turn signel bulbs many time with original part numbers using standard bulbs, they have a problem with over heating and melted the orange turn signel globes inside the head lights to the point that it made holes in the top of the inner globes and its yellowing the inside of my headlight. I have heard many others having problems as well, I also work for a company where we service car, it is very noticeable on the 2004 - 2006 chevy Malibu's that come into my shop as well. When the plastic melts it touches the bulb and pops it, now I dont have any way to warn the other drives that I need to make a turn from the front of the car.

Problem with our 2004 Chevrolet Malibu: both parking lights have burned through/melted the headlight covers. We have been advised that it's not possible to just replace the headlight cover; the entire headlight assembly must be replaced. This is an expensive repair for an apparent engineering defect.

The manufacturer stated that the vehicle was excluded from NHTSA campaign number: 14v252000 (electrical system, electronic stability control, exterior lighting, service brakes, hydraulic, vehicle speed control). The failure mileage was 80,000.

The dealer was informed of the failure and they stated that they could not assist with the failure due to the mileage and age of the vehicle. The vehicle was not repaired. Front blinker lights have melted nickel sized holes in the tops of the amber plastic globes the light bulbs go into. Melted plastic dripped on the light bulbs causing bulbs to fail. Strong melted/burnt plastic odor in the car. Smoke from the melted plastic has discolored headlight assemblies.
Drls bulbs on headlights run too hot causing the bulb to burn out constantly and causing assembly to and melt. I have to drive with my headlights on at all times, or my turning signals will not work. I've already had to replace headlight assembly twice.

Later, when the vehicle was parked, the tail lights stayed illuminated once the vehicle was shut off, and the battery had to be disconnected to shut the tail lights off. Front casings are the only one that caught fire, burned through the orange globish cover through to the outside cover. The lights burning out started within the first year but the fire did not start until 2006. I see more Malibu's on the road with only one day time running light working at a time. It has to be a know problem but the dealership denies it every time I've called over the years.
The front yellow signal light seen to get very hot melting the inner cover which is locate inside the headlight in both of them it seen that most of these car has the same problem.
I bought the 2004 Malibu in June 2004. In January 2005, the front driver's side turn signal and headlight stopped working. I took it to the nearest shop, and they replaced the bulbs. A few weeks later, it happened a second time. They replaced the bulbs again. When it happened the third time I asked for further investigation into the problem, including wiring. They discovered the whole light carriage needed to be replaced. Problem fixed. In March 2005, the rear driver's side light did the same thing. The entire carriage was replaced. It just seemed a bit excessive for a car less than a year old.
I own a 2004 chevy Malibu maxx, which has automatic headlights. When the headlights work in automatic mode, everything works fine. Unfortunately the solar sensor that activates them "thinks" the sky is bright when it is very overcast. For the most part not a problem, as you can turn the lights on manually. Un-fortunately, the dash-board lights do not come on when you do this, unless the sensor "thinks" it's dark. To rememdy this, I put something over the sensor, but should not have to, and if I don't, even though I can see in front of my car, I can't see how fast I'm going, tachometer, battery meter readings, etc. When I took the vehicle for service, they replaced the body control module 3 times, told me it was fixed, I went to pick it up, same thing happened. We got into another Malibu, and it happened with that car as well. In other words the system is working the way it was designed. Unfortunately, that does not mean it is working correctly. I believe this to be a safety issue as I can not see dash indicators when I need to turn the lights on manually. I also own a 2002 Chevrolet avalanche with automatic headlights, and this problem does not exist. I've also owned a 1998 Chevrolet Malibu with automatic headlights, and this problem did not exist. My friend owns a 2004 GMC yukon with automatic headlights, and it does not exist on that either. It appers to be only with the the 2004 (and possibly above) Malibu, and possibly only the Malibu maxx. While driving power steering pump failed . The consumer took the vehicle to dealer for inspection, and mechanic determined that the power steering pump needed to be replaced. Ea04018_cat currently the vehicle still does not steer properly. The vehicle was taken four times before the service dealer to say it was okay. The headlights shined too high, there was a vibration when the vehicle was in motion and was unable to be duplicated.
