One problem related to noises during shifting has been reported for the 2004 Ford F-250. The most recently reported issues are listed below.
Purchased a Ford f250 crew cab 4x4 with 6. 0 psd in September 04. In the first part of November 04 used electronic on the fly shift to place in 4 wheel drive, vehicle made a load pop. When I tried to remove from 4x4 it would not release. The truck also had a load popping noise from the left front wheel area. Took truck to dealer, he was suppose to replace both hubs per service paperwork. Along with having to do a front wheel alignment( I had not ran into or hit nothing). Received truck back, still had popping noise in left front wheel area, called dealer was told nothing to worry about. Went to tennessee on vacation, 4x4 locked in 4x4 again, had to drive it back from tennessee that way. Ocne again when turning left or right truck made a aweful noise, along with the popping that was there before. Took back to dealer, again said hubs replaced. Got truck back again no noise when turning but still has popping on starts and stops, also when the tranmission shifts gears theres a klucking noise. Took truck back again, was told they could not find anything wrong. This continued till it got real bad, called dealer, dealer had factory rep on hand to ride with me in the truck, the rep heard the noise and felt it, told dealer to look into driveline problem, truck was kept by dealer recieved it back two day later, dealer again said we can't find anything. Truck is still making the same noise but now has started to get louder, truck also now after the dealer update the flash has no power, and is hard to start. I paid a lot of money for this truck that I am worry about driving because of not knowing when or if it well break down.
