15 problems related to gas recirculation valve (egr valve) have been reported for the 2005 Ford F-250. The most recently reported issues are listed below.
F250 6. 0l diesel with 85844 miles had the egr/oil cooler go bad the repair cost 4744. 00 at the dealer. I have an extended warranty but as usual not covered. This a known problem with these 6 liters along with the head bols being substandard and faulty ficm which I replaced at the cost of 525. 00 and doing the work myself. I have tried to resolve this with Ford and my warranty company warranty direct to no avail. I did get the warranty company to admit the egr cooler was covered but they would not cover the other repairs required with this repair so I got 981. 00 from them. These problems have been well documented and I feel it is about time the nesta got involved and got recalls established. My vehicle just started having a small amount of fluid under it th a t I had checked out within 2 days of noticing which led to the egr/oil cooler being repaired and the ficm got replaced a fer truck started running real ruff on cold start up and the ficm sent code of the problem but it can also just stop functioning even while driving which could be fatal.

The vehicle was taken to the dealer where it was diagnosed that the fuel injector control module failed and needed to be replaced. The vehicle was repaired; however, the failure recurred. The vehicle was towed to an independent mechanic where the fuel injector was replaced again. In addition, the vehicle experienced excessive coolant consumption and operated abnormally. The vehicle was taken to an independent mechanic where it was diagnosed that the egr valve and oil cooler failed and needed to be replaced. The vehicle was repaired. The manufacturer was notified of the failure. The failure mileage was 90,000.
Losing water and oil from exhaust, white smoke. Vehicle losing coolant from exhaust pipe. Hard start. Acts like high pressure oil, blows lots of white smoke out of exhaust. Installed ids/ computer and installed coolant pressure gauge in line on cooling system. Monitored ect/eot and coolant pressure. . Got vehicle to normal operating temp. Ect/eot were at 15 degrees difference which is maximum allowance for oil cooler temp. Ford recommends it be replaced when it reaches 15 degree difference. Also recommend replace egr cooler with oil cooler as a set. Perform TSB 09-08-3, test degass bottle-ok. Egr test on vehicle passed, installed pressure gauge. Road test for head gaskets - 21 psi in cooling system failed. Performed turbo over boost - test passed. Failed items: head gaskets, oil cooler. When tearing apart need check concern with high pressure oil system. Estimate to repair around $7000 which neither Ford nor dealer, legacy Ford, will cover under warranty. What is the warranty for if not to repair Ford's junk? so now an expensive truck sits unusable because of Ford and they have lost a long time believer in Ford vehicles, this is my last Ford.
Bought vehicle used in Nov,2011. About 4 months later started having problems with engine power. Was told by Ford dealership that I bought it from would need to rebuild engine, should be covered under extended warranty (involved egr, gaskets and bent head bolts). Call Ford extended warranty people. Refused to pay anything. Now truck has about 96000 miles on it and the truck is stalling out while driving down the road, took back to dealership again, was told that the injectors are the problem now. Decided to check out recalls on this veh. And found out several things (1) that Ford had a recall for the injectors and (2) that the problems before were probably caused by this. Called the recall center at Ford and was told that VIN # did not match up to any recalls, even though it was on 180000 05 Ford f250 sd. Was also told to check with extended warranty that is also through Ford. Once this is fixed will have more money invested in this and rebuilding engine 6 months ago than the truck is worth. No more Fords for us.
While on vacation truck started losing power then started blowing coolant from the exhaust pipe. Called aaa had truck towed to Ford dealership where they told me truck had bad egr cooler. Not only that but my truck was 8 months out of warranty. Dealership repaired truck, cost was over $2,500. Not only did I have to travel 2 hours to pick my truck up 3 days later after repair, but found online they are a lot of 6. 0 power stroke customers having same issue. I contacted Ford with no resolution, even asked the representative if she could look up some of the same websites that I had, she replied no due to restriction at work. I then offered to email the complaints of others to them which I was told no. I was told my name and information would be saved incase there was ever a recall. This is obviously a defect with this engine and needs to be addressed, and customers reimbursed.
Ford F-250 with the 6. 0l diesel motor has a recurring issue of a failing egr cooler. The failure of their cooler can result in coolant entering the engine and creating a motor failure. At 99,000 miles I had a egr and oil cooler replaced. At 113,000 miles I have had another failure. The cost to the consumer to repair this problem is at a minimum of $2,500. Ford is aware of this problem (ask any Ford service technician) and refuses to provide a permanent resolution.

Own a 2005 Ford f250 with a 6. 0 diesel engine. The 6. 0 diesel has a factory defect with the egr value cooler inside the engine rupturing sending coolant into the engine and thru the exhaust into the atmosphere. This should be a recall due to a factory defect. Ford is repairing this problem if it occurs when the vehicle is still under warranty but allowing the consumer to burden the expense if their warranties have expired. The estimated cost is $2600. 00 to $3300. 00. Ford has redesigned the egr value & cooler to handle the pressure better with thicker walls. The Ford dealership has advised that this is a problem that will happen due to the cooler walls being to thin and rupturing under pressure. The end result is a sudden lost of power with possible steering & brake issues in controlling the vehicle. In our family we have purchased 4 of the f250's. I have pictures of the event as it happens and a copy of the repairs needed to fix this problem. I have spoke with kristin berry with your agency and receive an e mail of my complaint but I could not make the necessary changes to the form and resent it. The reference # 10305746.

Check gauge light came on. Temperature gauge almost to top. Towed from ontario, or. , to baker, or. For repairs. Replaced coolant cap, still not right. Sand degas bottle and retest, still failed. Remove turbo assembly and intake. Pressure test. Egr cooler fails. Replace egr cooler and install intake. Disassemble turbo and inspect. Carboned up. Replaced center rotating assembly and unison ring. Reassembled and tried to start. Static locked. Removed all glow plugs, crank engine to clear all cylinders and reinstall glow plugs. Had to clear carbon from intake and replace egr valve, run egr test after fully warmed up, egr system passed. Codes po404, p0405, p115a and u0100. Done under warranty by gentry Ford. This dealer gives very detailed report, be nice if they all did.
The contact owns a 2005 Ford F-250. The contact stated that she smelled a burning odor and noticed that there was no water in the radiator unit. She took the vehicle to the dealer and they replaced the egr cooling unit at the cost of $1,100. The technician stated that on this particular model vehicle he makes at least two repairs a day in reference to this component. Immediately after the repair, the contact smelled an odor identical to antifreeze fluid, and noticed that the radiator did not have any water in it once again. She is in the process of having the vehicle re-inspected. The contact emailed the manufacturer and a representative responded by denouncing any responsibility for her failure. The representative also stated that it was not a manufacturer defect. The failure and current mileages were 108,000.
The above vehicle has had multiple problems due to the design of the engine including such things as the egr cooler, the egr valve (twice), the fuel injector control mod (ficm), the high pressure oil regulator screen, (a . 10 cent piece 450. 00 labor). If you will search this engine from 2003 to 2007 you will find hundred if not thousand of post by owners of the 6. 0 powerstroke that are having the same problems over and over. Ford refuses to do anything to help anyone and they told me in an email you were the only ones that can make them have a recall. I hope you will step up and help all of us. Ford filed suit against the manufacture (internation/ navistar) over this engines problems back in 2004 but they kept selling it knowing it had problems that would be left up to the buyers of the vehicles, I was personally told by a salesman to expect 350,000 miles from this engine. If you can not help me and the others can you tell me what else I can do? will it take legal action or is there another path I can take?.

Starting the vehicle, the engine revs up to 1500 rpm"s for 2 or 3 minutes. This should not occur at an outside temp of 80 to 85 degrees. My dealer says the pcm cannot be re calibrated and Ford is aware of the problem.
