Ongoing problem as described in TSB 04-17-4 & 03-16-1. These TSB's tell us that Ford motor company was aware of this design flaw and continued to manufacture and sell defective vehicles. The problem exist in their faulty 3. 8l engine at the intake manifold. The poor design allows oil to seep into the intake plenum and over time the oil erodes away the rubber around the isolator bolts and gaskets. When this happens the engine reads lean fuel codes on banks 1& 2 and a vacuum leak. To compensate for these lean codes , more gasoline is pumped into the plenum causing a rich exhaust mixture which is then sent out the tail pipe into the atmosphere. Ford motor company designed and built these engines and they need to be held accountable for correcting this problem. Remember, this is an ongoing widespread problem with tens of thousands of these engines fouling up the air that we breath every day.
Our 2003 Windstar started misfiring badly and the engine light came on. I bought a code reader and found the codes 171 and 174 and misfire in cylinder #5. After doing some research I found this is usually due to the intake manifold gaskets leaking and is very common. I've had it with this van and I'm afraid to park it in the driveway near the kid's room in case it catches on fire. In the last few months I've replaced a broken (not rusted) front spring, brake deactivation switch, transmission (152,000km) and now this. Also the abs light is on all the time now meaning that it doesn't have anti-lock anymore. I'm a licensed autobody technician and realize that cars require routine maintenance and parts replaced from time to time and I do most of the work myself, but when they are widespread safety and reliability issues it makes me extremely frustrated that nothing can be done. I want to just park the van, but we still have a year left on the financing.

I bought a Ford Windstar van from a used car dealer by the name of ray price in Dec. Of '07. We had been looking for a van for some time and I had looked for any recalls before we purchased. I found none listed. We paid off the car last month, and that's when the trouble started. I have taken it to the garage 3 times in the last month because it kept stalling when it would idle for longer periods of time. The mechanic fixed the intake manifold seals and the surrounding parts, replacing them as needed each time. I also had the spark plugs and plug wires replaced just in case. On Thursday July 23rd, my husband replaced the brakes on the front. He drove the van all day with no problems other than the occasional stall. We stopped for milk at the grocery store on our way home from my work and had been inside for only 5-10 minutes when the manager called out that our car was on fire. We ran outside, and the firemen got it out, but the car is a total loss. I spoke to my mechanic and the fire investigator and both told me that they had come across a recall that had been out a few years ago about my van. It seems that Ford recalled the cruise control mechanism in the engine because it caused electrical fires just like what happened to mine. The fire chief said it looked exactly like what he had seen before when it happened. Since then, Ford has denied that there was a recall and won't look into the matter. My car had been on this lot for at least a year before we bought it. If the recall went out, it was never fixed, and a lawyer has already said it is Ford's responsibility to take care of the matter. Can you check on this for me?.

The contact owns a 2001 Ford Windstar. The contact started the vehicle and the check engine indicator illuminated. He did not want to drive the vehicle, but took it to a mechanic for diagnostic testing. The technician stated that the exhaust intake and manifold failed. There were also numbers missing on the computer, which was caused by the engine. The dealer stated that the vehicle was not included in any recalls, although the failures were identical. The vehicle has not been driven since the failure occurred. The failure and current mileages were 99,734.
Rack and pinion steering split, intake manifold had to be replaced, tire rod fixed, upper plenum replaced, abs and brake light comes on, leaks coolant, etc. Etc. Etc.
My check engine light came on, and I had it diagnosed with codes p0171, and p0174, engine too lean. I have been told from the Ford dealer, and other mechanics I called that it is a common thing on Ford Windstars, and that it's not a if it will happen problem, it's a when it will happen problem. It's a design flaw in the intake manifolds, which prices ranging from $800 to $1500 to repair. Ford should do a recall on all Windstars and have these problems fixed for their customers at no charge.

There are three failures on my car that have happened within the last three months. The 2002 Ford Windstar only has 57,000 miles. 1. Intake manifold gaskets leaking: gaskets are sucking air in and not sealing properly 2. Broken strut, this is the second time this has been replaced. The first time was within 10,000 miles. 3. Abs control module: the control module has been diagnosed and faulty by the dealership. About a $1,200 to replace. All these things should not be happening to a car that is maintained well, garage kept, and only has 57k miles on it.
The contact owns a 2002 Ford Windstar. While driving at an unknown speed, the vehicle hesitated. The contact took her vehicle to the dealer on numerous occasions within the past two months and they replaced the intake gasket manifold, spark plugs, and camshaft position sensors. The repair cost exceeded $4,000. None of the repairs have been sufficient in correcting the failure. The contact is currently in the process of having the vehicle repaired. The failure mileage was 115,000.
Mar 2008 we took our 2000 Ford Windstar van in for a clicking noise. Was told that the plastic manifold intake valve was broke. They said to fix it would be about $800 but if the noise did not bother us we could leave it. May 2008 was rear ended and two days later van broke down. Took it to harris Ford in lynnwood was told the manifold was completely broke and had to have it repaired at a cost of $1200. I know the plastic manifolds were recalled on other models and think the vans should have been included. What is my recourse?.
I went to have my car services on 3/14 and was informed by monroe muffler that my that the intake manifold has cracked because it was plastic and not metal. While doing some research I noticed that many other Fords have been recalled for the same reason such as vehicles affected in the american settlement use the 4. 6-litre v8 engine and include 1996-2001 Ford crown victoria, Mercury grand marquis and Lincoln town car; 1997 Mercury cougar, Ford thunderbird and Ford mustang; some mustangs from 1998 to 2001; and some Ford explorers from 2002. I was l;aso told that he has serviced at least five with the same problem in the last year.
The contact owns a 1999 Ford Windstar. The contact took her vehicle to the dealer because it would start, but then idle, stutter, and stall. The failure also occurred while the vehicle was at a stop sign or traffic light. The vehicle would restart immediately after the failure. The oxygen sensors and all the hoses were replaced, including other repairs. The total repair cost was approximately $1,700. The engine light would also illuminate, but no error code displayed when a diagnostic was performed. The contact then took the vehicle to a family mechanic and was informed of a failure with the valves and intake manifold, of which Ford was aware. The failure would deter oil from flowing through the valves. The purchase date was unknown. The current mileage was 61,000 and failure mileage was approximately 30,000.
The contact owns a 2002 Ford Windstar. While idling at a stop light or stop sign, the engine began vibrating and the battery light illuminated intermittently when the vehicle was placed into park. In addition, the rpm's decreased as if the vehicle were about to stall, but then went back to normal when the vehicle was placed into park. Two weeks later, the engine light remained illuminated. The dealer stated that the intake manifold needed to be replaced. The purchase date was unknown. The current mileage was 72,914 and failure mileage was 68,000.
I recently purchased a used 2001 Ford Windstar. It began showing 3 lights on the dash. (the brake light abs light and check engine light) I will begin with the engine light. After reading many articles on the internet of people experiencing the same codes p0174 and p0171 I found the TSB. It called for the replacement of the vacuum line, isolator bolts, valve cover, and port seals. The abs and brake lights call for the replacement of the whole abs module. To fix both of these problems are very costly. And after researching, I have conlcuded that these problems are not isolated. Due to the high price of labor and parts I have not been able to fix these problems. I think that the loss of abs on slippery roads and the loss of the engine due to the defective gasket parts can cause a major accident, and pose as a huge concern. Please contact me with any updates. . . Thankyou.
Ford Windstar throwing persistent ses light p0740. This was common with almost most Windstars. There should be a recall for the manifolds/gasket. Rough ride and stalling at dangerous points.

: the contact stated the check engine light illuminated and a growling noise was heard while driving 40 mph. The vehicle was taken to the service dealer. Computer diagnostics were performed and the code po174 came up identifying a vacuum leak. The items recommended for replacement were the intake manifold gasket and associated parts, outer tie rod end and front axle seals, transmission pan gasket and filter. The insurer sent an investigator, who verified the service recommendations. The manufacturer was not notified. Updated 12/5/2006 -.
Check engine light came on while driving. Had the diagnostic code read and the codes were po171 and po174 where the result (bank 1 and bank 2 system too lean). Did research on the internet and found TSB 03-16-1 concerning repairs required to fix this problem. The TSB states that Ford used a lh valve cover that contained a 1/8 hole allowing oil to get on the rubber grommets of the isolator bolts which contaminated them. This resulted in breakdown of the rubber grommets and a vacuum leak to occur in the intake manifold. The TSB also recommends replacing the lh valve cover gasket, port seals, isolator bolts u-shaped vacuum line, and upper intake halves seal to prevent future occurrences. This problem is a result of faulty parts used in the engine intake manifold and would not have occurred with proper parts. The internet is filled with problems the owner of Windstars from 1999-2003 have had. Eventually, the engine will run very rough and can stall causing an unsafe condition while driving.
California version of the Windstar; catalytic converter not operating correctly, causing back pressure to the engine, caused engine input air control valve to become overloaded with carbon deposits which in turn also failed. For 3 months catalytic converter replacement parts have not been available $1400 estimated repair bill for catalytic converters.
Upper and lower intake manifold gaskets replaced twice, first at 30k then at 50k.
Intake manifold needs replaced and valve cover. $1500. 00 this is obviously a manufacturer defect/poor design. A 6 year old car should not need the intake manifold replaced.
: the contact stated while driving there was a gasoline odor emitting from the vents of the vehicle. The vehicle was pulled over and the hood was opened for inspection. The plastic fuel line failed where the plastic line connects with the steel line. As a result, fuel sprayed onto the engine. The vehicle was towed to the dealer for replacement of the entire fuel line which corrected the problem. The intake manifold failed. Updated 06/12/06. 8jb.
: the contact stated the check engine light has been illuminated since purchase. The vehicle has been to an independent repair shop that was able to turn the light off for a few days, two separate times. The repair shop determined the intake manifold needs to be replaced.
1999 Ford Windstar se check engine issue. To make it easier I would like to refer you to the following web site where it explains my same problem from several other individuals. . Read more...
1999 Windstar,. Paint peeling on front hood, replaced the following: transmission (4 times), inner and outer tie rods (2 times) power steering system, intake manifold gaskets and system(twice), interior lights that flicker intermittently and stay on for periods of time for no reason.
Ford Windstar 1999- transmission, rack and pinion and manifold Ford would not help so I took them to small claims court in ontario and won full cost to all three matters.
Onset of dull "knocking" noise in running engine at idle; sound similar to connecting-rod or piston wrist-pin bearing knock, but does not increase in severity or frequency as engine speed changes. Simultaneous significant variation in engine idle speed (+/- 200 rpm @ 1,000 rpm idle), and rough transition to cruising speed. Dealership "found" that the internal plate of the plastic intake manifold had come loose and was shifting to produce sound. Dealership speculates that the engine intake manifold developed air / vacuum leaks, compromising engine idle. Owner deduces that dealer was familiar with similar vehicle problems effecting other Windstars. At minimum, the "knock" could trigger expensive- and unnecessary engine repairs. At worst, the intake manifold malfunction could cause loss-of-power or engine inability to operate, triggering accident. A likely side-effect will be the reduction in engine operating efficiency / increase in fuel consumption, and compromises in engine emissions performance. Situation bears similarities to Ford TSB Sep 01, 2001 NHTSA item number: 625749: "make : Ford model : Windstar year : 2001 manufacturer : Ford motor company service bulletin num : 15213 date of bulletin: Sep 01, 2001 NHTSA item number: 625749 component: engine and engine cooling:engine:gasoline summary: some vehicles may exhibit an engine noise that sounds like a connecting-rod knock or lifter noise. ".
After the check engine light came on, we had the codes read. P0171 and p0174. Running lean on right side and left side. Research shows many others on message boards all around the web with the same problem at the same average mileage (50,000). Dealers want over $600 to fix the issue. With so many users experiencing this design flaw, why isn't there a recall?.
Vehicle loss coolant gradually over the last couple of years. I never saw any leaks under the vehicle. On several occasions the car was abruptly pulled off the road because we thought it had caught on fire, but we could not determine the cause of the burning smell, we also had brought it to a mechanic on several occasions to evaluate but he could not determine the culprit. The vehicle overheated on oct19th and sprayed coolant and steam which was the first time there was a physical indication that there truly was a problem. The vehicle is presently in the shop at my expense to repair the head gasket, intake manifold and timing chain cover gasket.
I own a 2003 Ford Windstar that was purchased in September of 2003. I had so many issues with this van since purchasing it, it's not even funny. It started out with the door locks and the back hatch door not operating correctly. . . . There were also some cosmetic items that were defective. The most annoying problem occurred in August of 2005 and has continued sporadically over the course of the last year. The van stalls out while driving down the road!!! you lose the power brakes and power steering when this happens. . It has been in the shop probably four times over the course of the last year. The first couple of times they would return the van with the explanation "no problem found". I have had people riding with me that have experienced this problem first hand. When it first started happening it was only when it rained. . And it was very sporadic. . . Then it started happening even in dry weather. I just got it back after having left it at the dealer for almost a month!!! the repair order states that the intake manifold gaskets were replaced. . . That was July 25th 2006. During another visit they replaced a cam shaft position/cylinder??? so now they tell me that because they replaced another part, that this is not considered the same problem. This van is a lemon!!!! and Ford needs to take a look at these issues. . . . And do what is right for the consumer. I. E. Refund the purchase price of these vehicles!!!.
The contact owns a 1999 Ford Windstar. While driving 15 mph, the vehicle would shut off. The failure occurred when slowing down for a red light or stop sign. The vehicle was taken to a mechanic on three different occasions before it was finally repaired. The contact was informed that the driver's side intake manifold failed. The contact referenced technical service bulletin number 627927 (engine and engine cooling:engine:gasoline). The current mileage was 42,000 and failure mileage was 28,306. Updated 10/14/08 the engine would shut off and didn't idle properly. Updated 10/17/08.
Vehicle experienced a problem with the valve cover. It was leaking and causing the intake manifold o-rings to fail. The immediate result caused the engine to run very lean. Too much air caused the spark in the engine to be too hot.
Ford Windstar 1996 intake manifold gaskets replaced. Due to the mis-design of the intake manifold failed prematurely. The intake manifold was plastic.
During routine inspection consumer was informed of leaking head gasket. Dealership was notified, but did not resolved the problem.
