The insulated hear shield around the catalytic converter started a slow burn and excessive smoke, causing a fire alarm, while the car was parked at my work place. The fire company responded and put the fire out. The incident happened a second time. Updated 01/30/12.

I am concerned with the safety involved with the catalytic converter on my Audi A6. My check engine light appeared and I took it into my local mechanic who showed the fault as the catalytic converter. I then took my vehicle to the local Audi dealer where they insisted it was the oxygen sensor. I then had this replaced and Audi verified that everything was correct. Once again my check engine light appeared 200 miles later and I took the vehicle back to the Audi dealer. I requested that they check the catalytic converter again and they insisted that it was once again the oxygen sensor. The warranty on this part is approaching the end. I asked, "if this is once again replaced and the light comes on again in a couple hundred miles, my warranty will be up, will you cover it? their response was, "if it is one mile past the warranty, we don't have to cover it. " from this comment one would conclude they are giving me the run around until my warranty is up so they will not be held responsible. My concern is that Audi is failing to comply with a federally mandated warranty. They simply do not want to replace the converter which is placing my life in danger considering a car can catch on fire if the catalytic converter is not working properly.

The flex joint which is attached to the catalytic converter running into the engine has developed a leak.
The check engine light came on. The code for the light indicated a failed catalytic converter had failed, this was at 78k miles the dealer said that it must fail again before 80k mile to be cover under warranty. It failed again at 87k mile and now the dealer won't replace it under warranty.

Both catalytic converters failed at 78,000 miles. Called and wrote to Audi, wanting this covered under warranty; was told three different things regarding coverage (1. 'don't know," 2. 7years and 70,000 miles, 3. 8 years and 80,000 miles. ) was repeatedly rebuffed. Cost $4600 to fix. Audi 2000 A6. Wrote to vice president - Audi of America - axel meese - two months later response said no again and quoted some other warranty (3 years and 50,000 miles) in all my years of car owning, I have never had one catalytic converter fail, let alone two. I feel that this is a defective car, and think Audi should cover the failure of the catalytic converters.
1999 Audi A6 2. 8 liter catalytic converter failed at 93,000 miles November 2003. Interior of catalytic converter is loose and rattles very loudly, the check engine light is on, meaning the the emissions component is ineffective. Dealer states out of warranty.
