Passenger side exhaust manifold bolts have broken at 65k miles. After researching this seems to be a known problem Ford has avoided recalling. I easily found 25 plus cases of explorer sporttrac owners with the 4. 6 v8 reporting this exact problem. Ford charges over 3k to fix what seems to be a faulty design that happens on the majority of these vehicles.

The truck has been leaking coolant. The mechanic finally found the problem. The intake on the manifold is plastic. It gets overheated on the metal manifold and cracks which causes coolant to leak. We've spent over $1000 getting repairs. Still leaks due to that one faulty part. Everything I've read indicates that Ford is aware of the problem but has taken no steps to correct it. They did claim that reprogramming the thermostat settings was all it needed but that is not true.
I had misfires on cylinder 7, tried to replace plugs had four break in manifold, found that speciality tool had to be bought to replace plugs that break, also found that Ford service was well aware of problems with plugs and they charge extra to remove and replace broken plugs. Ford engineered a faulty product and because the ntsb has not slapped their hands they will not make any amends to their customers for replacement of plugs. Something should be done to make them replace the plugs for a non defective part.
Vehicle developed an exhuast leak from the left side manifold. Repaired at a cost of 250 dollars. Leak was noticable by exhuast smell in cab and sound from left side of engine. Second leak has now developed on right side, still need to repair, have exhuast smell in cab and similiar sound from enigine.

I bought a Ford Explorer Sport Trac in Aug. Of 2002. Ever since it was a year old I have had nothing but problems with it. I had it 6 times for the same issue, they replaced the same part 4 times, that did not help. They finally called the Ford help line and found out they needed to replace the whole gas tank. My truck the first time lost all power while driving down the road, I shut it off and it restarted fine. I took into the dealership and they had to re-program the main computer chip. Next, my truck wouldn't start unless holding down the gas pedal then finally it would start and there would be a black smoke cloud that would come out of the tail pipe each time. The new gas tank finally fixed this problem! now I have other issues with a noise in the engine and when I first start it up and back out of the garage or parking space it sputters then once in drive it is ok, also when shifting after 40mph it has a hard shift instead of a smooth one. Still trying to get it fixed.
