3 Manifold/header/muffler/tail Pipe problem of the 2015 Subaru Outback

Failure Date: 02/01/2021

I have this issue with my muffler. TSB 09-66-16 rear muffler shell rigidity enhancement this bulletin announces a change in the production procedure for the rear muffler assembly. Spot-weld locations securing the outer shell portion have been changed to improve overall rigidity. A gap may develop at the spot welded seam as a result of repeated thermal shock (heating / cooling) which occurs during normal use. The gap does not create an exhaust leak. In some cases, a rattling sound from the muffler may develop.

4 Manifold/header/muffler/tail Pipe problem of the 2015 Subaru Outback

Failure Date: 12/17/2019

Noted over a period of several weeks, an increase in exhaust noise from the front of the car. The cabin would fill with exhaust fumes when stopped with the engine running. I took the car to the dealer twice to have the issue diagnosed and both times they indicated that no issue was found. On the third trip, they confirmed a hole in the exhaust manifold and initially refused to replace it under warranty, even though the vehicle was covered under the pzev emissions warranty and extended vehicle coverage. After pointing out the pzev coverage, the dealer replaced the manifold.

5 Manifold/header/muffler/tail Pipe problem of the 2015 Subaru Outback

Failure Date: 07/06/2018

We noticed an exhaust leak (noisy) on our 2015 Outback, upon inspection by the dealer they determined the catalytic converter needed to be replaced, they initially rejected our warantee claim because Subaru authorizes replacement only if a mil is present. After some discussion the dealer (Subaru) agreed to replace as "good will". We live in the northeast and it seems road salt and sand cause the converter to rust prematurely, the location of the converted is aft of the exhaust manifold and at the base of the passenger compartment, there is a risk of carbon monoxide poisoning with these types of leaks, and it is unheard of that these parts fail after three years.

6 Manifold/header/muffler/tail Pipe problem of the 2015 Subaru Outback

Failure Date: 03/01/2018

Excessive exhaust entering passenger cabin anytime the engine is running because of crack in flex pipe on the exhaust manifold that occurred with less than 60k miles.

7 Manifold/header/muffler/tail Pipe problem of the 2012 Subaru Outback

Failure Date: 11/18/2017

Engine locked up travelling 80 mph on the highway. The engine had 90,000 miles on it and it was fully serviced at 88,000 miles by a dealership. Notes from the dealership service department: motor came apart at high rev speed, 1 piston cracked, 1 piston gone. Excessive metal scattered through complete engine and intake manifold "the entire motor (block, heads, valves, camshafts, intake manifold, etc. ) will need to be replaced due to metal debris throughout motor. ".

8 Manifold/header/muffler/tail Pipe problem of the 2007 Subaru Outback

Failure Date: 02/08/2014

Oil leaking from passenger side head gasket onto exhaust manifold. Read web and see this is a very common failure item for Subaru engines 2000 thru 2009. My concern is potential fire. Repair costs $1800-3000. Widespread issue and fire hazard thus I hope Subaru will address this design issue more proactively.

9 Manifold/header/muffler/tail Pipe problem of the 2011 Subaru Outback

Failure Date: 06/01/2012

My car just turned 17000 miles. I bought it new in 2011. It is garaged whenever not in use and have photos of it in the garage. The muffler and exhaust system are rusting very badly. I wash the car regularly when dirty. This should not be happening - there must be a defect in the type of materials used. I first noticed this back in June and it is getting worse. This should be replaced by Subaru - I shouldn't need a new muffler/exhaust system on a new car in less than 20,000 miles! I have taken photos of the problem that I can provide if requested.

10 Manifold/header/muffler/tail Pipe problem of the 2002 Subaru Outback

Failure Date: 11/01/2005

2002 Subaru Outback (not sure which engine) - noticed coolant smell around November 2005; was told by the dealer that the head gasket was leaking - they could either add a gasket "conditioner"ã‚ã‚쳜 treatment" - or I could go with the replacement gasket for ~$3000 or so. This was not long after my 60k service, wherein nothing had been found wrong. I also noted fuel smells, which they noted might require new fuel line and fuel rail(?) to the tune of another ~$650 or so. I asked about recalls, and they hemmed and hawed - they finally told me that there was a recall on earlier series engines, but that mine was outside the recall group. I've since found hundreds, maybe thousands of similar complaints by owners of late-model Subarus. Some get the replacement, but the car never runs the same afterwards. Many only get a replacement out of Subaru after going to the district or even national level at Subaru of America.

11 Manifold/header/muffler/tail Pipe problem of the 1998 Subaru Outback

Failure Date: 09/01/2005

Late on the night of 09/01/05 my wife, her son, daughter and two (2) grand children were traveling to omaha, ne for the long labor day weekend in a 1998 Subaru legacy Outback wagon with 123,000 miles. They got as far as the outskirts of kearney, ne when they noticed a loss of power and saw heavy smoke/steam coming from the tail pipe of the car. They immediately pulled over and were assisted by a ne state trooper. $600 later the car, which apparently suffered from head gasket failure, was finally towed to the duteau Subaru dealership in Lincoln, ne. They verified the head gasket failure and that the engine seized. Subaru USA was notified and asked if they would cover any of the damage, which as it turns out includes a new/rebuilt engine. The response was it's not under warranty, you didn't purchase an extended warranty and "we are sorry for any inconvenience that this has caused your family. " I contacted the dealership from which the car was purchased, namely burt Subaru. I was told that head gasket failure was a frequent problem with 1998, 1999 and 2000 Subaru legacy Outback wagons. If this was such a problem, why did Subaru fail to issue a recall to fix the defective gasket? my wife an I are now faced with having to sell the car to duteau Subaru for $500 to $1,000, rent a car to return to denver, then rush to try to find a used vehicle so she can get to and from work. I responded to Subaru USA's condolences but your space limitation prohibits me from including such response here.

12 Manifold/header/muffler/tail Pipe problem of the 1997 Subaru Outback

Failure Date: 12/23/2004

1997 Subaru Outback blown head gasket. The vehicle lost internal heat and the engine temperature read hot. The consumer pulled over and checked under the hood and did not notice any loss of steam, however, the reservoir bottle was empty and fluid had spilled all over the engine. The consumer was aware of six other vehicle that had experienced the same problem.

13 Manifold/header/muffler/tail Pipe problem of the 2001 Subaru Outback

Failure Date: 01/07/2004

I have gone through one head gasket on Jan 2003. The head gasket went out in Dec of 2003 and the whole engine had to be replaced. In January of 2004 I had the overhead camgaskets go out on the car as well as the the oxygen sensor. I have had more issues but it would be a small book. Subaru has been relativly unresponsive even after many phone calls and letters to my concerns. Every part was replaced however there seems to be a poroblem with my new engine since there is now an investigation within Subaru. They refuse to pay the dealership for the new engine replacement which raises the question of was this a new engine or what is wrong with the new engine.

14 Manifold/header/muffler/tail Pipe problem of the 2001 Subaru Outback

Failure Date: 09/18/2003

Told by dealer that left head gasket is leaking coolant. $1,600 to have head removed, planed and regasketed, and reinstalled. 75,000 highway miles on very well kept vehicle. I did not smell coolant until after a service in mid Aug. 03 during which they flushed my coolant system.
