4 Engine Exhaust System problem of the 2002 Ford Excursion

Failure Date: 02/12/2011

I'm the original owner of my Ford Excursion 2002; while driving down a 40 mph road (with the original motor and parts) the spark plug popped out of the motor block!!! this was under normal easy driving conditions in a very well maintained automobile. This is a very expensive repair on something that to me seems very defective!.

5 Engine Exhaust System problem of the 2005 Ford Excursion

Failure Date: 09/06/2010

The contact owns a 2005 Ford Excursion. The contact stated that the exhaust regulator was failing. This failure would cause a heavy white smoke to emit from the tail pipe and if the vehicle was driven for long periods of time, the head gasket would overheat and allow water and gasoline into the engine. The dealer inspected the vehicle and stated that the failure was a known problem on the vehicle. The vehicle was not repaired. The failure and current mileage was 163,000.

While driving on a two-lane country road at approximately 40 mph, a loud exhaust sound started coming from the engine. A visual inspection revealed that a spark plug had been blown completely out of the engine and the coil and wire had been damaged. Truck must be towed to dealer for repair. Online research reveals this to be an extremely common problem which the dealer has failed to address or remedy.

8 Engine Exhaust System problem of the 2000 Ford Excursion

Failure Date: 12/30/2009

Having just made it over the mountain pass with no previous trouble, we stopped at gas station for more wiper fluid. When starting up our 2000 Ford Excursion a loud boom came from the truck. This startled us and others outside of vehicle including a sheriff that heard it and came next to us to see what is was. We immediately turned off vehicle - sheriff and passer bys thought maybe exhaust?? we made it home but truck now sounds like a loud putt putt truck. We smelled fuel all the way home. As it turns out #10 sparkplug blew out hitting firewall. From two repair shops it is in a very difficult spot and is not likely will hold. So, we took it to Ford dealership to see what they can do. We have been told by Ford dealership that a "bandage fix" will probably not hold and other plugs could also blow or may not - apparently this is not new news to Ford or the other repair shops we spoke with. So to replace just one side of head we are looking at $3680 or $5900 + for new engine. Vehicle is not worth that in trade in per Ford dealership - even before blowout . Needles to say, we could have been on freeway and been forced off road (it was snowing badly and a bang that loud could have spooked many. ) so that is why I stated there was a crash as there could have been if we had been driving. Also, not sure if the fumes were cause of illness we had that evening and next day. We smelled fuel and smoke/exhaust all the way home. Also, plug was not found and may have damaged or injured someone or something else. It is very dangerous and irresponsible of Ford to not recall this problem. Only to wait until someone tragically is injured or dies. It will happen. There is no control over where plug blows and what it will take out in its path. It seems this is and has been a problem with various model Fords from 1999 to 2004. Waiting for recall. . . Or Ford to step up and repair this problem at their cost. This is not my design flaw! thank you for your help.

10 Engine Exhaust System problem of the 2002 Ford Excursion

Slight ticking sound, like an exhaust leak, leading to the spark plug blowing out of the cylinder head, damaging the threads and also coil pack to break.

11 Engine Exhaust System problem of the 2002 Ford Excursion

Failure Date: 03/31/2007

Our 2002 Ford Excursion, with the 5. 4l motor, had just turned 59,000 miles last week when my wife was driving home from picking up the kids from school. My wife calls to tell me that she had to pull to the side of the road because the truck began experiencing severe power loss and what sounded like a major exhaust leak. Upon having the vehicle towed to the local Ford dealer, the service writer tells me it's most likely a blown spark plug and the repair will be in the $500 range. The service writer calls back the next day and confirms the blown spark plug and tells me it's a $725 repair. He goes on to tell me that he's been seeing a lot of this type of problem lately ("just had one last week"). After a couple of hours of haggling, I got the cost down to the original $500 range. The next day I check with my trusted independent mechanic on the problem to see if I should have him check the other seven plugs. He tells me he won't even touch the plugs because of the history with these heads and the blown spark plug problem. He goes on to tell me that the problem will most likely occur with the seven remaining cylinders. Upon conducting a quick web investigation, I learn that this is a major problem that Ford is not stepping up to help resolve. Help?!.

12 Engine Exhaust System problem of the 2003 Ford Excursion

Failure Date: 04/07/2006

I have a 2003 Ford Excursion with the triton v10 gas engine. I was driving on the highway and heard an exhaust sound. I drove directly to pasadena Ford and as I drove in a salesman told me that it was the #3 cylinder and that the spark plug had blown out of the head. He stated that it was common and he saw it all the time. I proceeded to drop off the truck and my service tech called me back and indeed the spark plug had blown out and stripped the head. He told me the repairs would cost $4,000. 00. I checked with the company that tows my trucks all the time and said that it was very common and he had towed 5 or 6 in the last month with the same problem. He recommended a service company to me that has done almost all of universal pictures and other studio trucks, he says about 30 of them. He told me that the threads for the spark plugs were one turn to short and caused the failure. I contacted another service company and they confirmed his explanation. When I contacted pasadena Ford they told me I was wrong and when I picked up my truck my service tech was actually confrontational. I explained that I would not have the truck repaired there and I would not pay $4,000. He told me that was the only way to fix the problem. I took it to the other mechanic and he fixed the one cylinder for $300. 00 and I have not had any problems and neither has any of his studio trucks. I called magic Ford in valencia, CA and they confirmed the defect of the head being short one thread and when I called pasadena Ford again and spoke with someone else they confirmed the same thing. I was told that Ford knows of the problem and has recommended the repair but Ford service departments do not offer or recommend the repair. Two different Ford dealers confirmed the "defect" with the threads but they do not agree that it is a item that should be recalled.

13 Engine Exhaust System problem of the 2003 Ford Excursion

Failure Date: 11/03/2004

Our vehicle has been to three different Ford dealers for the same repair. The vehicle develops a miss. It will show up while driving at about any speed under very light acceleration. The only thing consistent that was said by all the dealers is that many 6. 0l engines had the same problem, that Ford was developing a repair plan, that the engine was sooting up a sensor, and that they didn't know how to stop the problem. They said they could keep replacing the same sensor that would temporarily resolve and clear codes, problem would likely return.

14 Engine Exhaust System problem of the 2004 Ford Excursion

Failure Date: 10/07/2004

While driving at any speed with the windows down consumer can smell exhaust fumes. Dealership was notified, but did not resolve the problem.
