Car off. When filling tank, when it's full and the pump clicks off that your tank is full and you pull the gas pump out the car it spills out fuel there's no safety or stop every time I fill my gas tank gas comes out down the car onto the ground since I have had the vehicle since new.

As a repair shop owner, the vehicle owner stated that there was a strong fuel odor after filling the fuel tank. I noticed fuel stains from the top of the tank so I removed the tank and found fuel leaking from the fuel pump module. I found the steel lock ring retaining the module to the plastic fuel tank had rusted and the resulting rust 'bloom' had crushed the plastic flange causing the fuel leak. I have noticed this on another car ( 2007 Dodge grand caravan, VIN 2d4gp44l77r250683) just last week with the same issue. After sharing the pictures with a diagnostic discussion group, others have seen this around the country and canada, especially in the "rust belt" states. This issue seems to apply to any fuel system with a plastic fuel pump module and a steel lock ring in a rust prone area.

Fuel gauge drops to empty after filling the tank up and starting it. The fuel gauge remains on empty. Service engine light comes on and stays on. It is unsafe not knowing how much fuel is in the tank because you could run out of gas at 70+mph and cause a crash. Searching the issue online brought me to hundreds of 2002-05 Ford Explorer owners with the same exact problem. Ford motors should put out a recall for this issue because it is extremely dangerous.

When attempting to fill the fuel tank it takes fuel very slowly and most of the time fuel will come back out of the fill tube getting on anyone filling the vehicle. This is a major safety issues due to this could cause a fire and fuel could cause skin irritation. This is also an environmental hazard due to fuel also gets on the ground the vehicle and anything else within 2 feet of the filler door of the vehicle. The fuel tank is not venting probably to let the fuel enter and air to escape which makes the fuel back up into the fill tube and when the air comes back out it sends the fuel out with it. This happens at every fill up and it can take up to 30 minutes to fill the vehicle and not get soaked in gas heaven forbid someone would light a match by you after filling the vehicle.

When filling the gas tank the gas nozzle would shut off. Even when I was very slowly pumping in gas , the pump would shut off very much like a tank indicating it was full which I know was not the case. Then gas would drip/stream (numerous drips and streams)) under the vehicle creating a basketball size gas spot. Upon service at the dealer I was told the tank vent tube was blocked by cobwebs. Driving for over 50 years , I have never heard of such a thing.
Ford has known about fuel tank filling issues since they issued an internal TSB in 2007. Problem causes fuel tank to fill with pressure, and not accept fuel. As a result, fuel is sprayed all over vehicle and the person fueling vehicle. We had vehicle in for repairs numerous times, and still having fuel tank issues. There are "uncountable" numbers of Ford Explorer owners that I have found on the internet, that have this problem, and they do not know that Ford knows the reason for this failure. Ford should have issues a recall notice to protect danger of fuel spray.
