Hyundai Sonata owners have reported 10 problems related to engine exhaust system (under the engine and engine cooling category). The most recently reported issues are listed below. Also please check out the statistics and reliability analysis of Hyundai Sonata based on all problems reported for the Sonata.
Exhaust tip under right rear bumper extends past end of bumper. A few weeks ago someone burned their leg while accessing the trunk. Yesterday, a separate person was also burned from same exhaust tip from standing close to bumper to access the trunk. We had 2016 Sonata for 4 years and never experienced burns from similar exhaust tip. Car was parked on level driveway. Car was warmed up from recent drive and turned off.

Car had a engine recalled per dealership and Hyundai. 2 years later the 2nd engine has failed. Smoke out the exhaust. I was told the rings went bad in the 2nd engine. Driving down the road there was so much smoke I could not see the car behind me and they could not see me.

I was on the highway about 25 miles into my drive home from work started hearing a faint noise kind of like an exhaust leak. Within 2 miles it was getting louder so I started thinking my exhaust was disconnected or something. I get out of the car and see just a little smoke from the hood. Within a minute I noticed there was more smoke so I looked at the front grill and saw small flames. Called 911 but took them over 10 minutes to get there so car was completely destroyed. Car had 98500 miles and showed no signs on any issues. I had all the recalls done and Hyundai passed the car for a recall that caused engine issues and fires. Hyundai has an open investation and I am working with them. From what I can tell they have a major issue and most of these cars have the issue right around the 100k mark. I feel this just might keep happening and Hyundai really should do something more to fix this issue.

The contact owns a 2013 Hyundai Sonata. The contact stated that while driving at various speeds, the vehicle started smoking from the exhaust. The vehicle was towed to the dealer where it was diagnosed that the engine needed to be replaced. The vehicle was repaired however, the failure recurred. The manufacturer was not made aware of the failure. The approximate failure mileage was 50,000.
2003 Hyundai Sonata egr issues (check engine light 401)-
I've been having persistent issues with my vehicle's egr system for over a year now. I have replaced the entire egr system including the egr valve, solenoid, etc. I have also had to replace other parts that have failed due to the malfunctioning egr - ignition coils, spark plugs. Even after replacing all these parts, my vehicle still complains about the egr with check engine light constantly on (401). I have also been getting very poor mileage. I contacted Hyundai about a TSB they sent out to dealers for egr diagnosis. Hyundai denied assistance with this issue and asked me to contact the dealership directly. The dealer wants to charge me a diagnostic fee to look into the issue + fees for parts. Searching on the internet, I found several cases of egr malfunctioning with 2003 models. Hyundai needs to look into this.

: the contact stated while at any speed on bumpy road conditions, the exhaust pipe sounded like it was coming into contact with the body of the vehicle. The dealership determined the vehicle was secure and nothing seemed to be hitting the body of the vehicle. The dealership also informed the contact three other vehicles were test driven and the same sound was present. An employee who worked at the manufacturer's factory informed the contact the fuel tank was hitting the body of the vehicle. Updated 10/11/06.

: the contact stated there is a subtle odor in the vehicle that makes the occupants ill. The vehicle was seen by the dealer, but the dealer was unable to duplicate the problem. Although the dealer did not detect an odor, the dealer suggested using an air freshener.
Check engine light continues to come on. We have been told that Hyundai is having a large problem with O2 sensors, especially in warm climates. Dealer worked on the problem once already, but the problem seems to have returned. The car is currently at the dealership being worked on. The service person said there have been so many problems he is suprised they have not had a recall just for the O2 sensor.

With less than 1300 miles on the vehicle, it began to buck and surge in traffic at 65mph, and the tachometer began swinging wildly from 0 to 2500rpm. After getting off to the side of the road quickly, where it stalled again and again, I called Hyundai roadside assistance for a tow to the dealer. They examined and drove the car, and told me it wasn't acting up for them, and suggested I take it home while they ordered an exhaust purge valve per a 2. 4l engine problem service bulletin from Hyundai. While on the highway toward home, it began bucking and the tachometer was swinging wildly again, so I got off to the side, where it repeatedly stalled, and again I called Hyundai roadside assistance for a tow back to the dealer. They rented a car for me, and over the next week replaced the purge valve, but the car also died on them, so they did a more thorough analysis, which showed a failed crankshaft position sensor, which caused ignition spark failure. After replacing that, they called me to come get the car and take it home. This time it failed just as I reached my driveway, again bucking and stalling with the tachometer swinging wildly up and down. For a third time, I called roadside assistance for a tow to the dealer, which promised a search to determine the cause of the failures, involvement of the district manager, and an attempt to obtain a different sensor model in case the batch of available sensors was "bad". Subsequent phone calls to the dealership have not produced any answer as to the cause of the failures, delays in obtaining a suitable replacement part, and so far, a total of 18 inoperable days for my new car. This failure is a serious issue; a person at the dealership told me that "other (Hyundai) vehicles with the same engine had the same problem" one of which was there while I was at the dealer waiting for my second rental car. I repeat; this is a serious safety issue; such sudden loss of engine power in traffic can have fatal results!.

When the check engine light illuminated, vehicle ran sluggish, and then stalled. The dealer replaced the oxygen sensors four times within the last three years. The problem was still occurring and happened more frequently. Based on consumers assumption, the vehicle was having the same problems as described in NHTSA recall 00v259001 concerning stalling. This vehicle was not included in the recall due to VIN.
