Last spring had $700. 00 brake job on my daughters car at Toyota dealer we have delt with for years. I happen to drive it one day and found brakes spongy and went within one inch of floor to stop. Just drove again and same problem !. Is this a design problem with master cylinder !.

This is a follow up to report 10995701. After Toyota refused to do any repairs to the car, I replaced the master cylinder myself. I took the master cylinder apart and found an unusual machining pattern within the master cylinder that could potentially affect the seals. There are three "gouge" patterns machined 120 degrees apart extending about 1" down. These patterns slightly intrude into the groove for the seal and may effect the sealing integrity.

I have had this car in several times for brake noises and rotated warping. Currently the car has 35,xxx. Every 5-7k the rotars or pads are replaced. There is usually a noise that is associated with this and a duplicate video was found on youtube and turned out to be a master cylinder and was advised that it is not that but I have second thoughts. Brakes are a major part of the vehicle and there have been several times I thought about towing the vehicle to the dealer. But they claim that the noises are normal and are just the pads shifting, I have had my share far of cars and driven many different brands and never had this issue even with my prior Toyota�s. Second complaint is in regards to my locks. There are times the locks on the vehicle will not lock or constantly makes noise while trying to lock/unlock and the dealer claims they can not reproduce the noise but the second I step in the car it makes the noise.

At first, when the brake pedal was depressed, a hissing sound appeared to come from inside the vehicle. The vehicle still braked normally, requiring the usual distance to stop. However, after some time, the "brake" light came on, and braking feel completed changed, requiring the pedal to completely be depressed just to slow the vehicle down to a stop. The brake fluid level in the master cylinder was at the proper (maximum) level and no leaks appeared around the brake calipers / pistons and ground. It seemed several owners of this generation of Rav4 (3rd generation) had exhibited similar symptoms pointing to a "brake booster" failure. The vehicle was taken to an independent, reliable shop and the "brake booster" was verified to be the problem.
