Chevrolet Suburban owners have reported 7 problems related to tank filler pipe and cap (under the gasoline fuel system category). The most recently reported issues are listed below.
The contact owns a 2001 Chevrolet Suburban 1500. In August of 2004, at 99,551 miles, the engine stalled while driving 55 mph. The vehicle shut off suddenly and was towed to a repair shop. The contact paid for the fuel pump and fuel filter to be replaced. In July of 2008, the fuel pump and fuel filter were replaced for the second time. The failure involved two defective fuel pumps that were placed on the vehicle. The first was replaced by a second defective pump. After the second replacement, the fuel pump failed again and the shop reimbursed the contact. The manufacturer did not assist. The contact decided to purchase a fourth fuel pump that was installed by an independent repair shop on July 1, 2008. There had been no other failures because the vehicle cannot have less than a quarter of a tank of fuel. Otherwise, there will be failures with the engine cranking and stalling due to the pump losing pressure from the lack of fuel circulation. The current and failure mileages were 188,000.

It is very dangerous to fill the gas tank. Even with the rubber boot sealed against the neck, gasoline splashes out all over the ground. No fire yet. This happens after only a few gallons in put into a 31-gallon tank containing 8-10 gallons. It is very difficult and time consuming to fill this tank.

1997 chevy Suburban in-tank fuel sending unit fire: bought vehicle used with 88000 miles. Events leading up to the failure / burn up of the unit included intermittent fuel pump and fuel gauge failure, had pump replaced by patrick GMC, problem persisted, had dealer wolf Chevrolet check fuel pressure throughout system (ok). Also noticed an intermittent burning smell. I then purchased from the dealer a replacement sending unit and another fuel pump, as soon as I took the sender out of the tank it was obviously charred and the modular connector burnt to a crisp, wires completely exposed with the insulation gone partially disintegrated the abs plug. This thing got really hot repeatedly. The lower explosive limit was luckily never reached within the tank or there could have been a spontaneous explosion, especially if the tank lost its seal and allowed outside air inside, (such as when the tank is empty and is pulling vacuum), for instance unscrewing the gas cap in ideal conditions next to a gas pump with a 44 gallon tank void sucking in as much oxygen in as the filler tube will allow, and hitting that glowing red hot sending unit. Old part is in my possession and is the original factory sender. Incident date is approx. When I performed the repair and discovered the burned up sender.

While driving and without any warning vehicle stalled. Technician indicated that fuel charcoal filter clogged the tank, causing gas to leak. Manufacturer stated fuel system failed because of poor maintenance.

When gasoline tank is filled (or near full) a strong gasoline odor is noticed at the rear of the vehicle. Odor is stronger on opposite side of filler cap/tube. Dealer was notified and found no problem, attributed it to possibly a loose gas cap.
Consumer was filling the vehicle with fuel and there was some type of electrical static and the vehicle caught on fire around the filler neck, in addition when opening the passenger's side door consumer noticed electric static.

I have been unable, since purchase, to properly fill the gas tank. The tanks have been replaced, the filler mechanism has been replaced. GMC acknowledges that ther is a problem but six months after first identifying the problem, they say they still dont have a fix. I see from checking consumer complaints that other owners are experiencing the same difficulties and are concerned about the possibility of gas fume buildup and possible explosion.
