Failure Date: 08/19/2016

While in motion on an oregon coastal highway at about 35 mph vehicle hesitated made a loud noise and quit. At the time vehicle had about 72000 miles on it, and never gave a warning indicator, showing anything was wrong. As a result the engine had to be replaced. The only indicator the servicing dealer provided regarding the failure was a misfire in number 3. The product is defective either in construction or software as non warning was giving that anything was wrong. Previously on 2 different occasions at 2 different locations I took vehicle in because it seemed to be idling low and both dealers stated nothing wrong.

The spark plug arched inside the head and busted the coil pack bolt and all. Shame that we tried an insert to repair it and doesnt work. I have been stressing this considering im a single mom of two that have disabilities and we have these appointments left and right and its hard walking across town all the time. This problem needs fixed by Ford. I researched and its a known problem cause the cheap aluminum heads. We really need our vehicle. . .

16 Loud Engine Noise problem of the 2002 Ford Expedition

Failure Date: 05/15/2011

While entering a highway (I-75) heard a loud noise from the engine. After having the vehicle towed to a shop, it was determined that one of the spark plugs had blown out of the engine. In January 2012 the same thing happened at start up again it was determined that a spark plug had blown out of the engine. February 2012 (today) apparently the same has occurred while entering a highway (I-75), I have not had a shop look at it yet. I believe this is very dangerous because fuel vapors could leak out of the spark plug hole and cause a fire or explosion.

Failure Date: 04/05/2010

Spark plug had blown out of its place in the engine. At first, I had the check engine light on and I had promptly taken to the shop (ase cert. ) but the light didn't come on any more. After the service man ran the test some time later, nothing appeared to be wrong. A day or so later, I was hearing a "clicking" sound under the hood, later, I had lost a spark plug. Which by the way is a horrible noise! I was told by the service technician that it was a problem with Ford vehicles.

22 Loud Engine Noise problem of the 2003 Ford Expedition

Failure Date: 04/02/2010

Spark plug ejected from the engine causing the coil to brake as well, and the whole car to smell of gas. This happened once in April, and again the other day (may 17th), on a different plug. It has caused me to lose work, and my mechanic installed a repair kit with a new spark plug. It was $200-$300 for each repair. Ford says its not a problem, but my mechanic has had other cases like this, and stated Ford issued a service bulletin on how to fix the problem. I have contacted Ford, asking them to at least check my other plugs to make sure they are tight, but they were unhelpful. There was no warning in either case. The truck drives fine, and then suddenly starts making a loud noise as its driven, and the whole truck smells of gas. These are the original plugs, and the truck has 78k miles on it. I believe the head needs to be replaced so it doesn't keep happening. I went on different car problem websites, and this seems to be a problem with this model truck.

25 Loud Engine Noise problem of the 2001 Ford Expedition

Failure Date: 06/30/2009

My wife was driving on the road when all of a sudden the engine started making a loud sound and wouldn't hardly run. The check engine light never came. I told her to call for a tow truck when it happened the first time and he told her the spark plug had blown out of the engine on the left bank. Then exactly a year later it happened again only on the right side when my wife was driving on the highway and the check engine never came that time either. We had the engine replaced at the expense of $5200. 00. This was on a 2001 Ford Expedition with 88,000 miles on it. Because this was the 2nd the spark plug had blown out and the Ford dealership quoted us 13 to 15 hours to repair the hole, $4800. 00 to replace the heads or $5300. 00 to replace the motor with a 100,00 mile warranty.

Failure Date: 11/07/2008

I have a 1997 Ford exp with a 5. 4 engine, I was driving along and I heard this loud pop sound and then lost power! I open the hood and found that the spark plug ejected out the engine and blew the ign coil apart. I have had three set of spark plugs installed from 1998-2007 and never had a problem(175896 miles on my truck). Im a auto tech by trade and have worked for western auto for 11years, and pep boys auto for 14 years. Over the last several years I have seen alot of Fords trucks come in with this problem ! with so many people having the same problem when will Ford be held accountable or some type of recall put in place ?it has not been fix yet , but I have look into buying a online insert kit that drills out the spark plug hole and install new threads to repair the damage threads. The cost of the kit is $367. 95 and im doing the work myself but im sure it would be between 900 to 3000 thousand dollar if I have gone to a shop for repairs. Please contact me with a response ? thank you for your time!.

I was driving my 98 Expedition through our cul-DE-sac when we heard a loud noise from the engine compartment. My wife and I had to push the truck back to our driveway and immediately began to check the spark plugs. (I am a mechanic by trade) we soon discovered that it was the #3 spark plug. It had blown out, stripping all threads. Ford is no help at all. They want $4000 to replace the heads, (and claim to have no knowledge of this defect)but can't guarantee that this won't happen again. Since yesterday,I've discovered that I'm one of the many thousands who've had this problem. When is someone going to step up and take responsibility?.
