Normal driving and heard loud noises under the hood. Turned out to be a blown spark plug in the passenger side head. I managed to pull off freeway after several miles and have it towed to dealer. Have just read about a lot of Ford truck owners experiencing the same issue with some experiencing it more than once! I am not happy. Truck at cars101 service dept now in hopes that it can be repaired but from I've been reading I'm not sure.

37 Loud Engine Noise problem of the 1998 Ford Expedition

Contact stated while wife was driving a 1998 Ford Expedition a spark plug blew out from engine. The consumer states wife heard a loud noise coming from the engine and the vehicle kept running, but it lost power and was misfiring. A certified mechanic stated the number four spark blew out on the passenger side due to a defective cylinder head. And stated there is not enough thread on the block to hold the spark plug in. The consumer states this has never happened to his vehicle before. The vehicle has now been repaired by having metal jackets put into the cylinders and also had the cylinders rethreaded. The service dealer stated it would cost approximately $2,000 to repair the vehicle.

38 Loud Engine Noise problem of the 2000 Ford Expedition

Failure Date: 09/06/2004

While driving 60 mph consumer heard a loud noise coming from the front of the vehicle. Consumer was able to maintain control of the vehicle, and drove it to the dealer for inspection. Mechanic determined that the engine blew out, and needed to be replaced.

About a year ago the cylinder head gasket on our 1999 Ford Expedition was replaced due to leaking oil, by the dealership. The mileage was 35,000. Now a year later, while traveling at 70 mph. On the freeway, a spark plug blew out of the same right cylinder. The loud noise and clatter caused a knee jerk response,almost causing an accident. The vehicle's mileage is now only 46,000. We feel that Ford should do the responsible thing and recall these 5. 4 l engines with the aluminum cylinder heads and and replace them with a better design with safety in mind. If you check other consumer compaints, you will see that this is not an isoleted incident.

40 Loud Engine Noise problem of the 2001 Ford Expedition

While driving at any speed the consumer heard a loud noise coming from the vehicle. The vehicle vibrated uncontrollably. Without any indication while traveling 23 mph an explosion occurred. Then, a loud noise came from the front. A technician servicing the vehicle noticed that the 4th spark plug had exploded. Leaving threaded parts inside the engine head, unable to be removed normally, the engine head had to be removed for $1262. 02.

Consumer felt that since the vehicle was routinely maintained, Ford should cover the entire portion. Consumer was told the offer was non-negotiable.
