2010 Ford Fusion idler pulley bolt sheered off along with piece of engine block and pulley resulting in a near accident as drive belt, and power steering failed and vehicle would not go past 20 miles per hour (on highway). My wife (5 months pregnant) was driving at the posted speed of 70 mph when the pulley and bolt sheered off. Her car was nearly struck from behind by several vehicles as well as not being able to steer the car herself. Looking at Ford Fusion blogs, this appears to be a common problem that Ford has not fixed in their earlier models. This design and/or stress fault causes safety concerns as well as costly repairs since piece of the engine block can sheer off with the idler pulley bolt.

I have replaced the broken bolt on the idler pulley for the second time in 6 months. This is an annoying issue with this engine. Fortunately it happened on statrt up so we were in the driveway. Had it happened on the highway, the loss of power steering could have easily resulted in a fatal crash. The bolt is poorly designed and needs to be larger and or harder. If this is not fixed someone will eventually be killed. How many deaths does it take to warrant attention by Ford???.

Idler pulley bolts failed causing loss of power steering and alternator. Vehicle was stationary at the time. If this happened while driving on a highway, vehicle would be difficult to steer. This is the second time this part has failed in 6 months.

Belt idler pulley attachment bolt broke off while negotiating a corner, detaching the pulley from the front of the motor causing sudden loss of power steering assist, alternator charging, and engine cooling. Ford Fusion equipped with the 2. 3l motor. This issue has now happened multiple times, with multiple parts replaced each time in an attempt to fix the underlying issue. A quick search online reveals this to be a very common problem with the Ford/Mazda 2. 3l 4 cylinder.
The idler pulley bolt broke off and pulled the belt off (the belt did not break) making me lose power steering, and of course the battery would not hold a charge. This happend June 8, 2013, June 23, 2013 and again on September 11, 2013. Ford is telling me that there is no problem but the dealer that fixed my car the 1st two times now has it again and has a call into Ford to see what the problem could be that it has happend to me 3 times in the past 2 1/2 months. All 3 times I was driving when it happened. The second 2 times it happened I heard a pop almost like I ran something over and immediatley lost power steering. It almost has me afraid to put my kids in my car. Unfortunately I only have one car and can't afford a new one.
The contact owns a 2008 Ford Fusion. The contact stated while driving approximately 10 mph, there was a loss of power steering without warning. The vehicle was towed to an independent mechanic. The technician informed that the idler pulley bolt fractured. The vehicle was repaired. The part had been replaced a total of four times on separate occasions. The manufacturer was notified of the defect. The approximate failure mileage was 60,000.
